How to Change a Fuel Pump for a Full Size Chevy

    Removing the Fuel Pump

    • 1). Park the vehicle on a flat, level surface. Ensure the parking brake is set.

    • 2). Open the hood to access the relay panel behind the battery. Open the cover and pull the fuel-pump relay with your fingers. Start the vehicle and allow it to idle until it stalls. This will depressurize the fuel system. Disconnect the battery once the engine has stalled out.

    • 3). Siphon the gas out of the gas tank. You can purchase a siphon kit at the local automotive-parts store. The fuel tank does not have a drain plug at the bottom of it. Drain the fuel in a drain pan or a gasoline can.

    • 4). Raise the back of the vehicle by placing the jack under the differential. Raise the vehicle far enough to slide jack stands under the axles. Lower the vehicle onto the jack stands.

    • 5). Locate the fuel tank under the vehicle. Place a jack under the center of the fuel tank. This will support the tank once the straps are removed.

    • 6). Pull the fuel-filler hose from the back of the tank by loosening the hose clamp holding the line to the tank. Pull the hose away from the tank.

    • 7). Unbolt the straps holding the fuel tank in position with a socket wrench. Allow the tank to drop onto the jack. Lower the tank slowly to access the wiring and fuel lines at the top of the tank.

    • 8). Disconnect the wiring harness at the top of the tank by pulling the tabs on the connectors and separating from the other connectors. Pull the fuel lines away from the tank by lifting the tabs and pulling the quick-disconnect tabs up and detaching the lines.

    • 9). Lower the tank to the ground by lowering the jack. Pull the tank off the jack and slide it out from under the vehicle.

      Tap the tabs on the top of the tank with a punch and a hammer. A flat-head screwdriver can be used as a substitute for the punch. Tap the tabs in a counterclockwise direction. This will loosen the fuel-pump harness in the tank.

      Pull the harness out at an angle. The fuel-gauge sending unit is attached to the pump harness and the assembly will not come straight out.

      Pull the old pump and strainer off the assembly. Disconnect the electrical wire attached to the top of the pump.

    Installing the Fuel Pump

    • 1). Ensure the strainer is on the new pump. The strainer is bolted to the bottom of it.

    • 2). Position the pump to the assembly. Connect the wiring connector to the top of the fuel pump.

    • 3). Replace the O-ring at the top of the assembly. The O-ring will sit where the old O-ring was positioned.

    • 4). Place the assembly into the tank and thread it by hand. Turn the assembly clockwise until it is hand-tight. Tap the tabs with the punch and hammer until the assembly stops turning. This will ensure the assembly is secure.

    • 5). Place the fuel tank back onto the jack. Position both under the resting spot for the fuel tank. Raise the jack so the wires and lines can be connected. Push the wiring connectors together. Push the fuel lines back onto the tank. Slide the fuel-filler hose back onto the back of the tank. Slide the hose clamp down to where the hose and the pipe overlay one another. Tighten the hose clamp with a flat-head screwdriver.

    • 6). Raise the tank as far up as it will go. Position the straps under the tank. Hand-tighten the four bolts to secure the straps. Tighten the bolts with a socket wrench.

    • 7). Raise the back of the vehicle with the jack. Slide the jack stands out from under the vehicle. Lower the vehicle to the ground.

    • 8). Pour the gasoline back into the fuel tank. Push the fuse back into the fuse panel. Connect the battery. The vehicle is ready to start.

    • 9). Turn the ignition to the "Start" position. Allow the fuel pump to cycle. The pump will run for five seconds. When the fuel pump shuts off, start the vehicle and allow it to idle. The vehicle may not start right away as there may be air in the lines. You may have to repeat this step another time to ensure all the fuel is pushed all the way to the engine.

      Allow the vehicle to idle for five minutes. Observe the fuel tank for any leaks.
