How to Make a Wood Barn Sash
- 1). Measure the barn window cutout. Subtract 1/2 inch from each measurement and cut four pieces of 2-by-6 lumber to the measurements on a miter saw. Label them for their location on the window.
- 2). Tilt the blade on the table saw to 45 degrees. Place the miter gauge on the table saw. It should be set at 90 degrees.
- 3). Cut a miter on both ends of the 2-by-6 lumber. Be careful not to miter off any length from the pieces.
- 4). Place the pieces on their sides, using the measurements and the labels to get the configuration of the window correct. Spread glue on all of the mitered edges. Bring the mitered edges together to form the frame
- 5). Place two nylon strap clamps around the frame. Tighten the strap clamps with a 1/2-inch open end wrench until glue oozes out the miters. Wait one hour for the glue to dry.
- 6). Hammer 3-inch nails through each corner of the sash frame. Pick up the frame. Place it in the barn window cutout. It will probably fit tight. Use a rubber mallet to pound the frame into the opening. When the opening is flush on the outside, the sash is installed. Hammer nails directly through the center of the sash 6 inches apart around the inside perimeter to finish.
- 7). Order the glass for the sash already installed in an appropriate frame. Slide the glass inside the sash and screw it to the sash around the perimeter of the frame. There will be pre-drilled holes for this purpose.
